A tube located at the convection section of an ethylene furnace at a petrochemical plant failed. The tube was manufactured from ASTM A335-P5 steel with fins made from a 12%Cr alloy. Optical and scanning electron microscopy coupled with energy dispersive X-ray spectroscopy, X-ray diffraction, thickness measurements and section analysis were used to characterize the observed damage. The results showed that the cause of tube failure was high temperature oxidation (intergranular oxidation) leading to a severe wall thickness loss mainly at the bottom half. Over time, and due to the high oxidation potential in the internal flow, a thick internal oxide scale which acts as a heat transfer insulator was formed. This caused overheating and microstructural changes in the base steel diminishing its mechanical strength. Mild thermal fatigue conditions lead to the transversal cracks observed. Reasons to explain the several features observed are given.
